Transfer Case Fluid — BW1356 / NP208

Difficulty 2/50.75–1.5 hrs$25–601978-1996

The BW1356 (1988–1996) takes Motorcraft XL-12, not regular ATF. The earlier NP208 (1980–1987) takes Mercon ATF. Putting gear oil in either case kills the internal pump. Capacity is roughly 3 quarts for the BW1356 and a hair over 3 quarts for the NP208.

The transfer case is the part of the drivetrain people forget. It sits under the truck, takes abuse from rocks and creek crossings, and quietly grinds itself into shavings if the fluid never gets changed. Ford recommends 30,000-mile intervals. For a trail rig that sees water crossings, cut that to 15,000 miles or change after every deep-water trip.

Two transfer cases live under a Full-Size Bronco. From 1980 to 1987, you got the NP208 — a chain-driven, aluminum-housed case that uses Mercon ATF. From 1988 to 1996, Ford switched to the BW1356 (also called BorgWarner 1356) — also chain-driven, with an internal fluid pump for bearing lubrication. The pump is the reason fluid choice matters: it's designed to move ATF-viscosity fluid, and thick gear oil will starve the bearings.

There's a wrinkle on the BW1356. The original fluid spec was "Mercon ATF" — a Ford spec that has been discontinued for years. Mercon V replaced it for transmissions, but Mercon V contains a friction modifier that's wrong for transfer cases. Ford's current answer is Motorcraft XL-12, a dedicated transfer case fluid. Use XL-12 in the BW1356, or use a Mercon-replacement fluid specifically rated for transfer cases (AMSOIL Synthetic Transfer Case Fluid is the common upgrade). Don't use straight Mercon V.

For the NP208, plain Mercon ATF (or modern Mercon V) is fine. The NP208 doesn't have the same fluid-pump sensitivity.

If the fluid you drain is metallic, milky-white, or smells like burned electronics, the case has bigger problems than a fluid change can fix. Pull the magnet, inspect for steel chips, and budget for a rebuild or used replacement.
