The factory cast iron exhaust manifold on the 4.0L is notorious for cracking due to thermal cycling and dissimilar metal expansion. The crack typically forms in the runner for cylinder #3 or between #3 and #4, and is often invisible cold. Symptoms: ticking noise on cold start that diminishes once warm (the crack closes thermally), exhaust gas smell in the engine bay, popping or hissing under load. Confirm by spraying soapy water on the runners with engine running - bubbles will form at the crack. OE replacement (Mopar 53010196) is itself a cracker; many owners upgrade to a Banks header, Borla, or a Hesco/Doug Thorley header for permanent fix. Header swap also helps free up exhaust flow. Use new manifold bolts and tap broken studs out of the head before reassembly. Lifetime warranty headers like Banks Torque Tube run $400-700 but eliminate the recurring repair.
