Auxiliary Fuse Block Installation (Blue Sea 5026)

Feed every accessory on your XJ from one fused, labeled, properly grounded distribution point instead of stacking ring terminals on the battery post.

The moment an XJ has a light bar, a fridge, a compressor, a radio, USB chargers, and rock lights, the battery terminals turn into a bolt-on octopus. Each of those piggybacked wires is an unfused run through a 30-year-old body, and the first one to chafe against a sheet metal edge becomes a dead short with the whole battery behind it. An auxiliary fuse block ends that: one heavy protected feeder from the battery, one heavy ground, and twelve individually fused circuits you can label, test, and add to.

This is also the fix for the diagnostic nightmare. When something aftermarket quits on the trail, you want to pull one labeled fuse and know immediately whether the problem is upstream or downstream. Wired the way most XJs are, you get to trace a bundle of black wire taped to the harness instead.

The Blue Sea 5026 is the default for good reason: 12 ATO/ATC circuits, an integrated negative bus, a snap-on cover, and tin-plated copper throughout. It is rated 100A per block, 30A per circuit, 32V DC max, and it takes 1A to 30A blade fuses. That 100A ceiling is the number that sizes everything else in the install.

Inside the cabin is the right home for it on an XJ. The engine bay heat-soaks badly, the 5026 cover is not sealed, and cowl drains plus a leaky heater core have already put water in places you would not expect. Three cabin locations work well:

If a load genuinely has to be fused under the hood — an engine-bay compressor, a hood light — use the sealed 6-circuit 5028 instead and mount it on the driver-side inner fender or on top of the PDC. Do not put a 5026 out there and expect the cover to save it.

The XJ battery sits in the front passenger corner with the Power Distribution Center right next to it, and the factory link between them is a 150A fusible link or mega fuse. Your aux feeder is a separate, parallel path off the battery positive post — never a tap into the PDC.

Run 4 AWG for the feeder. It carries 100A comfortably in this length and service, and it matches Blue Sea's own recommendation of 4 or 6 gauge to feed a block of this size. Protect it with an 80A MIDI/AMI fuse in a holder mounted within 7 inches of the battery positive post — that unprotected stub between post and fuse is the one length of wire in the whole install with nothing behind it, so keep it short and keep it sheathed. Never fuse the feeder above 100A: the block itself is the limiting component, not the wire.

Ground the block's negative bus with the same 4 AWG. Two acceptable terminations: back to the battery negative post, or to a dedicated chassis stud you have ground down to bare metal and sealed. XJ chassis grounds are notoriously marginal after three decades, so if you have not refreshed the factory ground straps yet, do that first — a bad body ground turns a clean install into flickering lights and phantom faults.

Per-circuit sizing follows the standard rule: fuse at 125% of the device's continuous draw, never above 80% of the branch wire's ampacity, and never above 30A on this block. Anything pulling more than 30A — a winch, a big air compressor, a 40A+ light bar — does not belong on the fuse block at all. Those get their own MIDI-fused feed and their own relay.

One more number worth checking before you load it up: XJ alternators ran roughly 60A on early RENIX trucks, 90 to 100A through the mid-90s, and 117A on 1999–2001. Total continuous aux draw should stay well under what the alternator can spare while driving, and you should assume it charges nothing meaningful at idle.

Good candidates: LED light bars and pods under 30A, rock lights, a fridge, USB and 12V outlets, a CB or ham radio, dash cam, air horn relay trigger, aux gauges, an inverter under 300W.

Not on the block: the winch (its own solenoid pack and battery cables), a full-size onboard air compressor (its own relay and MIDI fuse), anything factory-safety-related, and any load whose continuous draw you have not actually measured with a clamp meter. Guessing at draw is how a 30A circuit ends up carrying 34A and cooking the block over a long night of trail lights.

Steps

  1. Disconnect the battery negative cable and set it aside where it cannot spring back onto the post. Leave it off for the entire install.
  2. Test-fit the block in your chosen location with the cover on and a fuse puller in hand — confirm you can reach every fuse and swing the cover open after the panel goes back.
  3. Mount the block with #8 (M4) screws into a backing plate or a body seam, not into unsupported plastic trim. Body flex will find any mount that relies on a single sheet-metal screw.
  4. Measure the feeder run from battery positive to the block and add 12 inches of slack for routing. Cut and crimp 4 AWG tinned ring terminals with a hydraulic or hammer crimper, then seal each barrel with adhesive-lined heat shrink.
  5. Route the feeder through the firewall. The large driver-side grommet under the steering column near the pedals is the cleanest existing pass-through on an XJ. If you drill, use a step bit, deburr the hole completely, and fit a rubber grommet — bare sheet metal will cut through 4 AWG insulation over a few thousand miles.
  6. Keep the feeder away from the exhaust manifold, the steering shaft, and anything that moves. Loom it and secure it every 12 to 18 inches with cushioned clamps or zip ties to existing harness runs.
  7. Install the MIDI fuse holder within 7 inches of the battery positive post, on a solid mount. Leave the fuse out for now.
  8. Land the feeder on the block's positive stud. Torque #10-32 studs to 24 in-lb and screw terminals to 18 in-lb — an inch-pound wrench matters here, since overtorquing strips the stud and undertorquing builds a hot resistive joint.
  9. Run the 4 AWG ground from the negative bus to battery negative or to a bare-metal chassis stud, torqued to the same 24 in-lb. Coat an exposed chassis termination with dielectric grease or paint over it once tight.
  10. Decide whether you want switched circuits. Do not carry accessory load on an ignition wire — instead, trigger a 40A relay coil from a verified ACC or RUN source (the radio harness ignition lead is a good candidate; confirm it with a multimeter through all key positions) and let that relay feed a second block. The 5026 has one positive bus, so always-on and key-off circuits need two blocks.
  11. Wire each accessory to its own circuit: branch wire sized for the load, ring terminal on the positive stud, return to the negative bus. Use GXL or TXL cross-linked wire, not household hookup wire.
  12. Fuse each circuit at 125% of measured draw, install a fuse in the MIDI holder, and reconnect the battery.
  13. Verify with a meter: battery voltage at the block's positive bus with the engine running, and less than 0.3V drop across the feeder under your heaviest load. More than that means a bad crimp or an undersized run.
  14. Label every circuit on the cover with a paint pen or printed label, photograph the finished panel, and leave two or three circuits empty for the next thing you add.
