XJ Rear Axle Fluid Change: Which Oil, How Much, and How Often

Differential fluid is the maintenance nobody does until the axle whines, and by then the damage is already in the gears. On a Cherokee XJ the job is an hour in the driveway and under thirty dollars in fluid, and it is one of the highest-payback services on the whole truck. The one wrinkle is that there is no drain plug on either rear axle the XJ shipped with — you pull the cover to drain it. Here is exactly what to buy, how much goes in, and how to reseal it so it does not weep.

The direct answer

Fill your XJ rear axle with GL-5 75W-90 gear oil — step up to 75W-140 if you tow or run big tires. The Chrysler 8.25 (most XJs) takes about 4.4 pints / 2.1 quarts; the Dana 35 (ABS-era trucks) takes about 3.5 pints. Both fill to the bottom of the fill hole, not to a fixed volume. If you have a Trac-Lok limited slip, add 4 oz of friction modifier. There is no drain plug — you remove the cover to drain, clean the mating surface, and reseal with RTV (no gasket needed). Change it every 30,000 miles, sooner if you wheel it, and immediately after any water crossing that submerges the axle.

First, know which axle you have

Two rear axles came under XJ Cherokees, and they take different amounts of fluid, so identify yours before you buy oil. Look at the bottom of the housing. If there is a flat machined section three to four inches wide running across the bottom of the pumpkin, you have the Chrysler 8.25 — the larger, stronger, and more common of the two. If the housing is fully round and looks like it was pressed down from the top, with a D35 stamp on the tube, you have the Dana 35. Both use a ten-bolt cover, so the bolt count will not tell them apart; the flat-bottom versus round-bottom shape will. If you cannot tell from the shape, the 8.25 cover is visibly larger side by side, and the Dana 35 often carries a D35 or D35C casting mark.

Knowing the axle matters for one more reason: if yours is a Dana 35 and you are already tired of babying it behind bigger tires, this is a good moment to read up on whether to keep it or swap it. The fluid change is the same procedure either way — only the capacity differs.

What fluid, and how much

For street and light-trail use, both axles want a GL-5 rated 75W-90 gear oil. Factory literature also lists 80W-90 for standard driving, which is fine — the difference is negligible for how these trucks get used. If you tow, run 33s or larger, or wheel in desert heat, move up to a 75W-140, which keeps a thicker protective film under sustained high load. A full synthetic in either weight is worth the few extra dollars for the heat resistance; you are not going back in here for another 30,000 miles.

On capacity, the Chrysler 8.25 holds about 4.4 pints, roughly 2.1 quarts. The Dana 35 holds about 3.5 pints, roughly 1.66 liters. Do not chase those numbers exactly — both axles fill to the bottom of the fill hole with the truck sitting level, and that is the real spec. Buy two quarts, pump it in until oil just starts to trickle back out of the fill hole, and stop. Any extra simply gets pushed out the vent. Two quarts covers either axle with margin for what you spill.

Trac-Lok? Add friction modifier

If your XJ has a Trac-Lok limited-slip differential, the clutch packs inside need a friction modifier additive in the oil, and you add 4 ounces of it on top of the gear oil. Skip it and the clutches grab and release instead of slipping smoothly, which shows up as a shudder or chatter when you turn tight — pulling into a parking spot, backing around a corner. A single bottle of friction modifier runs under ten dollars and is cheap insurance. If your rear is an open differential — most base XJs are — you skip this entirely. Not sure which you have? Jack up one rear wheel with the truck safely supported and spin it: on an open diff the other wheel spins the opposite way, on a limited slip both wheels tend to turn together.

How to do the change

Because neither axle has a drain plug, draining means pulling the cover, so plan for a messier job than an engine oil change — it is still well within reach with hand tools. Get the truck level and support it on jack stands rated for the weight; never work under an axle held up by a jack alone. Slide a wide drain pan under the diff. Crack the cover bolts loose, then remove all but the top two or three and let the cover hang so the oil pours out the bottom. Once it slows, pull the last bolts and let the cover drop. Expect the fluid to be dark and to smell hot; a little glitter is normal, but chunks of metal or a peanut-butter sludge means you have a bigger problem to chase before you refill.

Now clean. Scrape every trace of the old sealant off both the cover and the axle housing flange, then wipe both surfaces down with brake cleaner until they are dry and bare — any oil film there will make the new seal weep. Chrysler seals these with RTV and no gasket, and that is the right call: lay a continuous 1/8-inch bead of gray RTV gasket maker around the cover, circling the inside of each bolt hole, and let it set up for a few minutes per the tube before you bolt it up. If you would rather never scrape a cover again, a heavier aftermarket diff cover with a built-in drain and fill plug makes every future change a plug-out, plug-in job — a reasonable upgrade if you wheel, though you do not need it just to service the stock axle.

Torque the cover bolts in a crossing pattern. The 1996 factory manual calls for about 35 ft-lb on the 8.25; Dana 35 covers are commonly done around 20 to 25 ft-lb. These bolts carry no load beyond holding the cover, so snug and even beats gorilla-tight — overtightening warps the flange and causes the leak you were trying to prevent. Let the RTV cure before you add oil. Then pull the fill plug on the cover, pump the gear oil in until it reaches the bottom of the hole, add the 4 oz of friction modifier first if you have a Trac-Lok, reinstall the fill plug, and wipe the housing down so you can spot any future weep at a glance.

How often, and when it can’t wait

The baseline interval is every 30,000 miles for street driving. Shorten it if you tow, run oversized tires, or wheel the truck hard, because heat and shock load age the oil faster. The one time it cannot wait is water: any crossing deep enough to submerge the axle can pull water past the vent and past the pinion seal, and water in a differential wrecks bearings and gears quickly. If you dunk the axle, change the fluid that day, and if the drained oil looks milky or the color of coffee with cream, that is water — change it and drive it a short loop, then change it again to flush what is left. If you have owned the XJ a while and never touched the diff, do not wait for the next interval; drain it now and see what comes out.

The honest verdict

Differential fluid is the cheapest insurance on an XJ drivetrain and one of the most neglected. Ring-and-pinion sets and carrier bearings are expensive and a pain to replace; the oil that protects them costs two quarts and an hour of your Saturday. The only real skill in the job is patience on the cleanup — a cover that weeps got sealed onto a dirty flange, not because you did anything hard wrong. Get the surfaces bare, lay a clean bead, and do not overtighten.

Do it once and you will know your axle: what the oil looks like, whether it is limited slip, whether the seal weeps. That baseline is worth as much as the fresh fluid. Put it on the 30,000-mile clock, tie it to your water crossings, and the rear end will outlast almost everything else under the truck.
