The front driveshaft ties the transfer case to the Dana 30 pinion. Worn u-joints and a dry double-cardan (CV) joint cause vibration and clunking — rebuild the shaft or upgrade to a heavy-duty 1310 CV unit.
Front driveshaft trouble shows up as a vibration that builds with speed, a clunk when shifting into gear or on throttle transitions, or a grinding rumble on turns. The usual cause is worn u-joints or a dry centering ball inside the double-cardan (CV) joint at the transfer case end. Ignore it and the joint eventually seizes, which loads the transfer case front output and pinion. Most XJs from 1994-2001 run a 1310-series double-cardan front shaft; earlier trucks often used a conventional shaft with a single u-joint at each end. Lift changes pinion angle, so a lifted rig runs the CV joint at a steeper angle and wears it faster.
Steps
Chock the rear wheels and set the parking brake. Get the front axle safely on stands with the driveshaft accessible.
Mark the shaft-to-pinion flange and shaft-to-transfer-case relationship with a paint marker. The shaft is balanced — it goes back in the same clock position or the vibration returns.
At the Dana 30 pinion, remove the u-joint strap bolts (or flange bolts). Strap bolts torque to 16 ft-lb on reassembly; keep the bearing caps from falling off with tape.
At the transfer case, remove the CV-end flange bolts. These torque to 35 ft-lb on reassembly. Support the shaft as it comes free — expect a little gear oil.
Lower the shaft out. Inspect: grab each yoke and check for radial play in the u-joints; spin the double-cardan and feel for notchiness or a dry, gritty centering ball.
To rebuild: remove the snap rings, press out the old u-joints (press or vise with sockets — never hammer the caps, it brings the needle bearings), and press in fresh greasable Spicer joints. Rebuild the CV joint with a centering-yoke kit if the ball is worn.
To replace: install the new shaft in the marked orientation. For a lifted rig or a shaft that's been rebuilt twice, a heavy-duty 1310 CV unit from Adams or Tom Wood's built to your length is the durable fix.
Reinstall in the marked clock position. Apply threadlocker to the flange bolts. Torque strap bolts to 16 ft-lb, flange bolts to 35 ft-lb.
Grease the new u-joints and the CV centering ball through the zerk. Road test — a residual vibration usually means the shaft went back off-mark or pinion angle needs correction.
