Charcoal Canister and EVAP Lines

The charcoal canister stores fuel-tank vapors until the engine is ready to burn them; when it breaks down or a purge line cracks, you get an EVAP check-engine light, a fuel smell, or a hard hot start — and where the canister lives depends entirely on your model year.

Two things send people to this job: a persistent EVAP code (P0440, P0441, P0442, P0455, P0443) that a gas cap didn't fix, or a whiff of raw gasoline that shows up around the tank or under the hood. The charcoal canister is the heart of the evaporative emissions system — it traps gas vapors on activated charcoal and holds them until the purge solenoid opens and lets the running engine pull them into the intake to be burned. When the canister saturates, cracks, or sheds charcoal into the lines, the system can't hold or move vapor correctly, and the computer flags it. Ignore it long enough and the loose charcoal migrates forward and jams the purge solenoid, turning a one-part fix into a two-part one.

The first thing to nail down is which XJ you're working on, because Jeep moved the canister mid-life. On RENIX (1987-1990) and early HO (1991-1995) trucks, the canister sits in the engine bay, usually along the front or the driver's-side inner fender, with a canister purge (CANP) solenoid nearby. Starting around 1997, federal-emissions trucks moved the canister underneath the vehicle — a rectangular black box with three plastic ports and rubber hoses, bolted to the floor forward of the fuel tank between the wheel well and the driveshaft, protected by its own small stamped skid. The 1996 model year is a transition and can be built either way, so look before you buy: pop the hood and check the fender area first, and if it's not there, get under the driver's side ahead of the rear axle.

Before spending anything, replace the gas cap and clear the code. A worn cap seal is the single most common EVAP fault on these trucks and costs about twelve dollars — chase it first so you're not throwing a canister at a cap problem.

Steps

  1. Pull the codes and read what the system is telling you. On 1996+ trucks, scan for stored codes. P0455 is a large leak (cap, cracked hose, or an unseated canister port), P0442 a small leak, P0441 wrong purge flow, P0443 the purge solenoid circuit, and P1494/P1495 point at the leak detection pump on 1998+ trucks. RENIX and early HO trucks won't give you OBD-II codes — there you're diagnosing by smell and by inspecting the canister and lines directly.
  2. Replace and reseat the gas cap first. Fit a known-good sealing cap (Stant 10832 or equivalent), make sure it clicks, clear the code, and drive a couple of days. A surprising number of P0455s end here. If the light comes back, move on.
  3. Locate your canister by year. RENIX/early HO (1987-1995): engine bay, front or driver's-side fender area. 1997-2001: underneath, driver's side, forward of the tank between the wheel well and driveshaft, behind a small skid. 1996: check both. Note how many ports it has and where each hose runs before you touch anything.
  4. Inspect the rubber EVAP lines with the canister in view. These hoses are the most common failure on an XJ, especially the underbody runs on 97+ trucks that live in road grime, heat, and trail muck. Look for cracks, dry-rot, chafing where a line crosses a bracket, and disconnected or brittle ends. Any hose that's hard, cracked, or crumbling gets replaced with fuel-resistant vapor hose of the same size — ordinary vacuum hose won't survive fuel vapor and will fail again.
  5. Check the purge solenoid for charcoal contamination. The duty-cycle purge solenoid lives in the engine bay near the brake master cylinder / passenger-side firewall. Pull its vacuum lines and look inside for black charcoal grit. If you see loose charcoal, the canister has broken down internally and both parts have to be replaced — a new solenoid installed on a shedding canister will clog and fail again within weeks.
  6. Test the purge solenoid. With the lines off, put a hand vacuum pump on the solenoid and confirm it holds vacuum when unpowered and releases when you apply 12 V to its terminals. A solenoid that's stuck open acts like a vacuum leak (rough idle, hard hot start, stumble just after a fill-up); one stuck closed sets a flow or purge fault. Replace it if it fails either test or if it's full of charcoal.
  7. Remove the old canister. Engine-bay canister: release the retaining strap or bracket bolt, label and disconnect the ports, and lift it out. Underbody canister (97+): raise and support the rear on jack stands, unbolt the small skid, support the canister by hand, disconnect the three plastic ports (press the tabs, ease them off — brittle plastic snaps if you pry), and drop the bracket bolts. Take a photo of the port routing before anything comes apart.
  8. Install the new canister and reconnect the ports in the same routing. Seat the canister in its bracket and snug the mount hardware — these are light fasteners into thin steel or plastic, so tighten to roughly 70-90 in-lb (firm by hand, not gorilla-tight) to avoid cracking the housing or stripping the bracket. Push each vapor line fully onto its port until it seats; a partially seated port reads as a leak. Reinstall the underbody skid on 97+ trucks.
  9. Replace any suspect EVAP hose while you're in there. Match hose ID exactly and route it clear of the exhaust and any pinch points. On underbody runs, secure lines so they can't sag onto the driveshaft or catch on trail debris — a torn EVAP line is a fresh leak code and a fuel smell waiting to happen.
  10. Reinstall the purge solenoid if you replaced it. Clip it back into its bracket near the master cylinder, reconnect the electrical connector and both vacuum lines to their correct ports, and confirm the lines are clean and fully seated.
  11. Clear codes and run a drive cycle. Clear stored codes, then drive through a normal warm-up, cruise, and idle cycle so the computer can re-run its EVAP monitor. On 1998+ trucks the leak detection pump self-tests during this cycle. If the light stays off after a full cycle, the repair held.
  12. If a leak code returns, smoke or vacuum test the whole system. Introduce low-pressure smoke at the gas filler with the cap loose, or use the hand vacuum pump on each leg, and watch for smoke escaping at a hose, a canister port, or the leak detection pump. On 1998+ trucks that keep throwing P1494/P1495 with a good canister and tight hoses, the leak detection pump itself is the likely culprit.
