Tire Size and Re-Gearing — The Math That Matters

Multiply your current axle ratio by (new tire diameter ÷ old tire diameter) and you get the ratio that restores the gearing you had before the tires — on a 3.55 XJ going from stock 28.3" to 33s, that math lands on 4.04, which is why 4.10 is the honest minimum and 4.56 is what most wheeled XJs end up running.

Every argument about gearing on a Cherokee comes down to four numbers you can work out at the kitchen table: your current ratio, your old tire diameter, your new tire diameter, and the RPM you want to see at highway speed. Do the arithmetic before you buy tires, not after, because a set of 33s costs $900 and the re-gear that makes them livable costs $1500-3000 on top of it. The XJ came with 3.07 behind most manuals and 3.55 behind the AW4 automatic, so almost every build starts from one of those two numbers.

Ratio needed to restore stock feel. New ratio = old ratio × (new tire diameter ÷ old tire diameter). Stock 3.55 with 225/75R15 (28.3") moving to a 33x12.50 that measures 32.2" mounted: 3.55 × (32.2 ÷ 28.3) = 4.04. The nearest available step up is 4.10.

Engine RPM at speed. RPM = (MPH × axle ratio × transmission gear × 336) ÷ tire diameter. Use 336 for a manual or a locked converter, 355 for an automatic with the converter unlocked. AW4 overdrive is 0.753; AX-15 fifth is 0.79. Stock 3.55 with 28.3" tires at 70 mph in OD: (70 × 3.55 × 0.753 × 336) ÷ 28.3 = 2220 RPM. Put 33s on without re-gearing and it drops to 1950 — below where a 4.0L makes usable torque, which is what people are describing when they say the truck "fell on its face."

Crawl ratio. Transmission first × transfer case low × axle ratio. AW4 (2.80) with an NP231 (2.72) and 3.55 gears gives 27:1. Move to 4.56 and it becomes 34.7:1. An AX-15 (3.83 first) with 4.56 gets you 47.5:1, which is the number that makes a stock-engine XJ crawl without riding the clutch.

Speedometer error. Percent error = (new diameter − old diameter) ÷ old diameter. 28.3" to 32.2" is 13.8% — an indicated 60 mph is an actual 68.3 mph, and your odometer is under-counting every mile you drive.

A "33-inch" tire is a marketing number. 33x12.50R15 typically measures 32.0-32.5" new at pressure, and loaded radius takes off another few percent. Metric sizes are honest but need converting: diameter = rim diameter + 2 × (section width × aspect ratio ÷ 25.4). A 285/75R16 works out to 32.8". Run your math on measured or manufacturer-spec diameters, because using the advertised 33" instead of the real 32.2" shifts your calculated ratio by nearly a full step.

The Dana 30 front carrier splits between 3.54 and 3.73, so any move from factory 3.07 or 3.55 up to 3.73 and numerically higher needs a different carrier. Buy your front locker or Truetrac at the same time as the gears and the carrier problem disappears — the locker replaces the carrier anyway. The Dana 35 rear splits between 3.31 and 3.54. The Chrysler 8.25 has no carrier break across the common range, which is one more reason the 8.25 is the better rear axle to own.

Ratio ceiling matters too. The Dana 35 and 8.25 stop at 4.88 from most vendors; 5.13 and deeper means a Dana 44 or Ford 8.8 swap. And front and rear must be re-geared to the same ratio — the NP231 is a part-time case with no center differential, so mismatched ratios bind the driveline in 4WD and destroy the transfer case.

Through 2001 the NP231 and NP242 drive the vehicle speed sensor off a colored plastic pinion gear in the tail housing, and swapping tooth count corrects speedometer, odometer, and cruise control together. Novak and Quadratec both publish tooth charts by tire size and axle ratio. Available tooth counts cover most combinations up to roughly 33s with 4.56 gears; past that, or if the chart lands between two gears, an inline calibrator like the Dakota Digital SGI-5E corrects the signal electronically.
