Rear Axle Shaft Replacement — XJ Cherokee (Dana 35 and Chrysler 8.25)

Pulling and replacing a rear axle shaft on an XJ means going in through the differential to release a C-clip — there is no bolt-on retainer plate, and that single design detail drives every step of this job.

Both XJ rear axles — the Dana 35 and the Chrysler 8.25 — retain their shafts with a C-clip seated in the differential side gear. Nothing outboard holds the shaft in the housing. That is why a snapped shaft on the trail can send the wheel, drum, and hub assembly out of the axle tube entirely, and why a howling or leaking rear wheel bearing on an XJ is a shaft-out job rather than a hub swap. You will be doing this for one of three reasons: a broken shaft, a wheel bearing that has gone rough or spun, or an axle seal weeping gear oil into the rear brakes.

The detail that catches people out is that the bearing rides directly on the machined journal of the axle shaft — the shaft is the inner race. A bearing that failed rough almost always leaves a scored or blued journal behind. Replacing the bearing on a damaged shaft buys you a few thousand miles at best. Inspect the journal before you order parts.

Count the differential cover bolts and look at the shape. The Dana 35 has a rounded cover with ten bolts and a stamped Dana tag under two of them; the Chrysler 8.25 cover is more oval and sits noticeably larger. The 8.25 showed up in XJs from roughly 1991 onward on heavier-duty packages and became common on later trucks. Both are C-clip axles.

Spline count decides which shaft and seal you order. The Dana 35 is 27-spline across the board. The Chrysler 8.25 came in 27-spline and 29-spline versions, and they are not interchangeable — pull the old shaft and count before you buy. If your XJ has rear ABS, the tone ring is pressed onto the shaft near the flange; a replacement shaft without one will set a code and disable the system.

Gear oil capacity runs about two quarts on either axle — fill to the bottom of the plug hole rather than trusting a stated volume.

Steps

  1. Chock the front wheels, break the rear lug nuts loose on the ground, then raise the rear and set both jack stands under the axle tubes or frame rails. Both rear wheels come off the ground for this job — you will be rotating the carrier by hand to reach the cross pin.
  2. Pull the wheel and the brake drum. A ridge of wear at the drum lip will hang it up; back the star adjuster off through the slot in the backing plate with a brake spoon rather than hammering the drum. Leave the drum brake assembly attached to the backing plate — it stays with the housing.
  3. Drain the gear oil and remove the differential cover. Break the 13mm cover bolts loose in a cross pattern, leave the top two finger-tight, and pry the cover free at a casting rib so oil drains into the pan under control. Never pry against the sealing face.
  4. Rotate the carrier until the pinion mate (cross) shaft lock bolt faces you and remove it. On a stock Dana 35 carrier there is no socket clearance here — a 1/4" twelve-point box wrench is the tool that works. The bolt threads into the carrier and is short; put it somewhere it cannot roll into the housing.
  5. Slide the cross pin out of the carrier. With a limited-slip or an aftermarket locker the pin may need the carrier turned to a specific position; do not force it. Set it aside clean.
  6. Push the axle shaft inboard about an inch and lift the C-clip out of the side gear counterbore with a telescoping magnet or needle-nose pliers. The clip drops free once the shaft moves in. If the shaft is broken, the inner stub still holds its clip — push the stub in from the outboard side to release it.
  7. Withdraw the shaft straight out of the tube. A shaft with a healthy bearing walks out by hand. One that has been running a failed bearing may need a slide hammer on the flange. Pull square — cocking the shaft gouges the bearing bore in the tube, which turns a bearing job into a housing repair.
  8. Inspect before you order anything else. Look at the bearing journal on the shaft for scoring, blueing, or a visible step. Check the seal surface. Then run a finger around the bearing bore in the axle tube — a bearing that spun in the housing leaves a polished, oversized bore, and that housing needs a sleeve or a shop.
  9. Drive the old bearing and seal out of the tube. A slide hammer with a blind-hole bearing puller is the clean method; a long drift worked around the race from the differential side also does it. Take the seal out with the bearing and replace both together every time.
  10. Drive the new bearing in square until it seats, using a driver that contacts the outer race only. Then set the new seal flush with the tube end, lube both seal lips and the valley between them with wheel bearing grease, and wipe the shaft journal with gear oil before it goes in.
  11. Slide the shaft in, engage the side gear splines, then push it inboard and seat a fresh C-clip in the counterbore. Use new clips — a clip pulled off a broken shaft has taken a shock load. Pull the shaft back outboard until the clip is captured against the side gear.
  12. Reinstall the cross pin and torque the lock bolt. Dana 35: 14 ft-lb. Chrysler 8.25: 8 ft-lb — that number is low on purpose, and this bolt snaps off inside the carrier without much provocation. Confirm against the factory service manual for your year.
  13. Clean both sealing faces to bare metal, lay a 3/16" bead of RTV around the cover with a loop inside each bolt hole, and install the cover. Torque the bolts to 30 ft-lb in a cross pattern and let the RTV set up for an hour before adding oil.
  14. Fill with roughly two quarts of 80W-90 GL-5 to the bottom of the fill plug hole. Trac-Lok equipped rear ends get friction modifier added before topping off, or they will chatter in tight turns.
  15. Reassemble the drums and wheels, torque lug nuts to 85 ft-lb in a star pattern, re-adjust the drum brakes, and drive gently for the first few miles listening for noise before you load the rig up.
